Digital Gearbox / CMaS Evolution: condition monitoring and torque measurement for wind turbine drivetrains
Digital Gearbox measures the real torque of a wind turbine gearbox with an accuracy of 99.7 % and builds its digital twin. CMaS Evolution monitors vibration and lubricant of the whole drivetrain 24/7. Both systems move wind farm maintenance from scheduled to condition-based.

Description
Digital Gearbox and CMaS Evolution are digital condition monitoring systems for wind turbine drivetrains, namely gearboxes, bearings, generators and the whole drive. Digital Gearbox digitizes and analyzes the operating data of the gearbox, including the actually measured torque. The torque measurement accuracy reaches 99.7 %. The data become the basis of the digital twin of the gearbox. Real loads are compared with the load capacity built in at the design stage, and the remaining life of gears and bearings is calculated. This makes it possible either to increase energy yield or to extend gearbox life, to identify hidden reserves and overloads, and to plan maintenance without a site visit. The operator can see at which stage of the life cycle its gearboxes are and can match the service life to its needs.
In a pilot project, 78 gearboxes of 1.5 MW turbines at a wind farm in the USA commissioned in 2009 were analyzed. For 52 gearboxes an uprating of up to 3.9 % is possible, while 26 required a load reduction of up to 1.9 %. The additional yield potential was estimated at about 90 000 MWh over the service life. Digital Gearbox is available for high speed gearboxes, HybridDrive, drivetrains and replacement gearboxes.
CMaS Evolution (Condition Management System) is a condition monitoring system developed by the gearbox manufacturer on the basis of accumulated experience. It monitors vibration and lubricant condition, distinguishes false alarms, works autonomously and gives maintenance recommendations (prescriptive maintenance) as well as a forecast of remaining life. There are three variants. A stationary online system, installed according to the manufacturer on thousands of units, monitors the entire drivetrain 24/7 and has a web portal. A portable kit (rental) is suitable for temporary measurements and one-time inspections. A self-monitoring portal complements them.
The system is hardware independent and can be built around the CMS equipment already installed on any turbine. Installation is carried out on site or during repair in a workshop. It is used at wind farms of any scale, from tens to thousands of turbines, to move from preventive scheduled maintenance to condition-based maintenance and to reduce operating costs.
